Insufficient Solder Joints: Causes, Detection and Prevention

An insufficient solder joint can pass electrical test and still fail in the field. Here is what starves a joint of solder, how to detect it, and how to prevent it.

An insufficient solder joint has too little solder to form a proper fillet between a component lead or termination and its pad, leaving a connection that may pass electrical test but is mechanically weak. In the worst case, insufficient solder becomes an open joint with no connection at all.

What causes insufficient solder?

Insufficient solder is usually a paste delivery problem: not enough paste reached the pad, or the solder that was there went somewhere else during reflow. The common process causes are:

How is insufficient solder detected?

Manual inspection can judge fillets on chip ends and gull-wing leads, but not on J-leads, QFNs or anything with a hidden joint. Consistency between operators is the main weakness.

SPI is the most direct tool, because it measures paste volume, height and area on every pad before placement. A low deposit caught at SPI is a board that is cleaned and reprinted instead of reworked.

2D AOI judges the fillet from how angled light reflects off it, which works well on standard joints but can be fooled by surface finish and reflections. 3D AOI measures the joint height, turning a fillet judgment into a measurement. AXI is required for BGAs and bottom-terminated parts, where the joint cannot be seen.

How to prevent insufficient solder

Treat insufficient solder as a print problem until SPI data proves otherwise. Check stencil and profile values against your paste datasheet and stencil supplier.

Clogged aperturesIncrease under-stencil wipe frequency, including a vacuum wipe, and inspect the stencil after long pauses.

Stencil too thin for large partsUse a step-up stencil or larger apertures on connectors and power parts (for example 150 µm / 6 mil locally on a 100 µm / 4 mil stencil).
Wicking in reflowAdd a soak to even out lead and pad temperatures, and keep time above liquidus in the paste window.

What is the difference between insufficient solder and an open joint?

An insufficient joint has some solder connection but not enough to form the required fillet. An open joint has no solder connection between the lead and pad at all.

Will insufficient solder fail electrical testing?

Often not, because a thin joint can still conduct. That is why visual or X-ray inspection is needed, since the joint may crack later under thermal cycling or vibration.

Is SPI or AOI better for catching insufficient solder?

SPI catches the most common cause, low paste deposits, before parts are placed. AOI checks the finished joint after reflow, so most high-reliability lines use both.

Does 3D AOI help with insufficient solder?

Yes. 3D AOI measures the height of the joint instead of inferring it from reflections, which helps on shiny finishes where 2D images can mislead.
